Job Description

The position of Process Auditor – Team Member is a frontline quality assurance role embedded directly within the plant’s active production lines. Rather than performing remote administrative reviews, selected engineers are deployed on the shop floor across Press, Body-in-White (BIW), Paint, Assembly, and Powertrain shops.

The primary mandate centers on conducting systematic process audits, verifying operator compliance against Work Instruction Sheets (WIS) and Master Control Sheets (MCS), identifying process drifts early, issuing Non-Conformance Reports (NCRs), and facilitating Root Cause Analysis (RCA) using 8D and 5-Why methodologies to maintain zero-defect manufacturing.

Requirements & Qualifications

1. Educational Qualifications & Experience

  • Essential Qualification: First Class B.E. / B.Tech or 3-Year Diploma in Mechanical, Automotive, Production, or Industrial Engineering.
  • Experience Threshold: 2 to 6 years of direct hands-on experience in manufacturing process auditing, quality assurance, or production engineering within an Automotive OEM or Tier-1 automotive supplier.

2. Technical & Domain Competencies

  • Quality Standards: Strong working knowledge of IATF 16949, ISO 9001 (QMS), and ISO 45001 (Occupational Health & Safety).
  • Automotive Core Quality Tools: Practical exposure to APQP, PPAP, FMEA (PFMEA), SPC, and MSA.
  • Problem-Solving Tools: Demonstrated mastery of 8D methodology, 5-Why analysis, Fishbone diagrams, and Kaizen continuous improvement frameworks.
  • Shop-Floor Precision: Expertise in verifying torque application, critical bolt tightening, weld spot quality, component alignment fixtures, and digital measuring tools.

Roles and Responsibilities

1. Shop Floor Audit Execution & Compliance Control

  • Conduct systematic daily process audits across allocated shops (Body, Paint, Assembly, or Powertrain) to verify adherence to standardized work instructions.
  • Inspect operator execution against Work Instruction Sheets (WIS), Master Control Sheets (MCS), and safety protocols.
  • Audit critical torque points, adhesive dispensing, weld parameters, bolt-tightening sequences, and component fitting accuracy.
  • Verify calibration validity for shop-floor torque tools, pneumatic wrenches, and measuring fixtures before production shifts.

2. Defect Containment & Root Cause Analysis

  • Detect process non-conformances, sequence deviations, and parameter shifts early; issue immediate containment notices to shop supervisors.
  • Facilitate cross-functional 8D problem-solving sessions and 5-Why analysis to address audit findings and prevent defect recurrence.
  • Conduct Statistical Process Control (SPC) checks, tracking process capability metrics ($C_p$ and $C_{pk}$) on critical vehicle parameters.
  • Coordinate with Vendor Quality Management (VQM) when line non-conformances trace back to incoming components or raw materials.

3. System Governance & Process Standardization

  • Maintain meticulous daily audit logs, digital compliance dashboards, and Non-Conformance Reports (NCRs).
  • Partner with Manufacturing Engineering to update Master Control Sheets (MCS) and SOPs following engineering change notices (ECNs).
  • Ensure shop-floor adherence to 5S standards, material handling protocols, and safety interlock operational checks.

Role Summary

A Process Auditor – Team Member at Kia India acts as a shop-floor quality safeguard. In a high-speed automotive assembly plant producing hundreds of vehicles per day, build quality depends on strict procedural discipline and immediate variance control.

You are responsible for evaluating live line assembly against engineering standards, catching micro-variances before they propagate downstream, enforcing 8D countermeasures, and ensuring that every shift maintains Kia’s global build quality.

Frequently Asked Interview Questions (With Answers & Solution Guidelines)

  1. Difference Between Process Audit and Product Audit
    • Question: “What is the core operational difference between a Process Audit and a Product Audit on an automotive assembly line?”
    • Answer & Solution Context: A Process Audit evaluates whether operators are adhering to established methods, sequences, Work Instruction Sheets (WIS), torque specs, and tool calibrations (focusing on inputs and process parameters). A Product Audit evaluates the finished sub-assembly or vehicle against final dimensional engineering drawings and cosmetic specifications (focusing strictly on output quality).
  2. Handling Low Process Capability ($C_{pk}$)
    • Question: “If a critical torque process audit shows a $C_{pk}$ value dropping below 1.33, what immediate and permanent steps do you take?”
    • Answer & Solution Context: Immediately execute 100% manual check containment to safeguard live production. Next, verify torque wrench calibration and air/electric supply line stability. Measure a sample size, calculate mean ($\mu$) and standard deviation ($\sigma$), identify source variation (man, machine, material, method), and implement corrective actions to restore $C_{pk} \ge 1.67$.
  3. Applying 8D Methodology
    • Question: “Walk us through how you apply the 8D framework when a repetitive assembly defect is discovered during a shift audit.”
    • Answer & Solution Context: Outline D1 (Form Team) through D8 (Recognize Team). Highlight D3 (Interim Containment Action) to isolate non-conforming parts on the line, D4 (Root Cause Analysis) using 5-Why to find system failures, and D6 (Implement Permanent Corrective Action) by updating the WIS or control plan.
  4. BIW Weld Spot Quality Audits
    • Question: “What key parameters do you audit in a Body-in-White (BIW) robotic welding line?”
    • Answer & Solution Context: Check welding current, tip force, squeeze time, electrode dressing frequency, weld spot position against CAD drawings, non-destructive chisel check logs, and automatic tip calibration records.

Behavioral & Culture Questions (With Guidance & Model Answers)

  1. Handling Line Supervisor Resistance
    • Question: “How do you handle a situation where a production supervisor resists your audit finding because stopping the line will hurt their shift target?”
    • Guidance & Answer Strategy: Use the STAR method. Frame the answer around maintaining quality without creating personal friction. Explain how you rely on objective data, explain the downstream cost of escaping defects, execute immediate containment that allows production to proceed safely, and escalate objectively if quality safety is compromised.
  2. Maintaining Detail During Repetitive Audits
    • Question: “Process auditing can become repetitive. How do you maintain high attention to detail shift after shift?”
    • Guidance & Answer Strategy: Describe structured personal systems—such as rotating audit focus areas hourly (e.g., torque checks during hour 1, sequence adherence during hour 2, tool calibration during hour 3) and using digital audit checklists to prevent complacency.
  3. Demonstrating Kaizen Initiative
    • Question: “Describe a scenario where your audit observations led to a permanent process improvement or Poka-Yoke implementation.”
    • Guidance & Answer Strategy: Detail a situation where you noticed an error-prone manual step, proposed a visual aid or mechanical interlock (Poka-Yoke), updated the Master Control Sheet, and achieved a measurable reduction in defect rates.
